Valve Hydrostatic Test Failure: Root Cause and Remediation

Introduction

Hydrostatic test failure during manufacturing or field testing indicates a deficiency in the pressure boundary or sealing system. Systematic root cause analysis followed by appropriate remediation is essential before the valve is accepted for service.

Types of Failures

Body porosity: casting defects that weep under pressureWeld defects: lack of fusion, cracks, or incomplete penetration in body weldsThread leakage: improper thread engagement or missing sealant in threaded connectionsSeat leakage: excessive seat leakage exceeding the applicable leakage class limitGasket leakage: improper gasket installation or damaged seating surface

Casting Defect Remediation

Porosity in cast valve bodies may be repaired by grinding out the defect and welding with compatible filler material, followed by re-heat treatment and re-testing. Weld repairs must follow qualified weld procedures (WPS/PQR). Heavily porous castings may be rejected and scrapped.

Seat Leakage Investigation

Check seat surface finish: required Ra typically 0.8 to 1.6 micrometersInspect for scoring, pitting, or foreign material on seating surfacesVerify seat ring torque for screwed-in seats; re-torque if looseCheck soft seat condition: replace if deformed, extruded, or chemically degradedConfirm valve is fully closed before condemning: partial closure common error

Field Hydrostatic Testing

After installation, valves in piping systems are sometimes tested as part of the line pressure test. Failures at this stage most commonly result from incorrect valve position (partially open), damaged seats during shipping or installation, or improper gasket installation at flanged connections.

Documentation of Repairs

All repairs to pressure-containing components must be documented with as-found condition, repair method, filler material, heat treatment (if applicable), and post-repair test results. Repaired areas are marked on the as-built drawing for future reference. Regulatory requirements may specify maximum repair size or depth.
