Valve Bypass and Startup Isolation: Strategies for Safe Commissioning

Startup isolation and bypass strategies allow process systems to be pressurized and commissioned safely with proper personnel protection and equipment protection. Planning bypass valve requirements during design reduces startup risk and schedule delays.

Why Bypass Valves Are Needed

Large isolation valves require equalized pressure across them before they can be opened against high differential pressure. Bypass valves equalize pressure by allowing a small controlled flow around the closed main valve. This protects the main valve seat from damage and reduces operating torque.

Bypass Valve Sizing

Bypass valves are sized to achieve equalization in a reasonable time (typically 5–30 minutes) without causing system surge. A globe valve or needle valve with a restricted Cv provides controlled equalization. Size bypass at 2–5% of main valve Cv for large isolations.

Warm-Up Bypasses for Steam Systems

Steam system startup requires gradual warm-up of cold piping to prevent condensate hammer and thermal shock. Warm-up bypass valves allow slow steam admission to heat the pipeline before the main steam isolation is opened. Drain pots and steam traps remove condensate during warm-up.

Locked Open and Locked Closed Valves

Safety-critical isolation valves that must remain in a defined position during normal operation are locked with padlocks or lockout-tagout (LOTO) devices. Locked valve registers define which valves are locked, their required position, and the authorization procedure for changing them.
